So my gf make these artsy fartsy mason jars.. decorates them and stuffs Kleenex in em.
My job is to make holes in the lids to pull the Kleenex out. I’ve got a system that works ok.. but..

I want bigger holes.. using a virgin 1 1/16” annular cutter and hole quality is decent but not amazing. Material is steel, 0.008”

Tried a 1 1/4” cutter (good but not virgin) and was not successful.. surface speed should be slower..

I’m thinking about putting my fixture in the mill (can slow it down) and getting a new cutter.

Any ideas that might be cheap er?

Indexable boring head? (Don’t have.. could borrow to test)

My holder wouldn’t fare well in the lathe chuck.. maybe I could modify it though :idea:

Circle punch was no good.. punch press was no good without buying tooling

Sheet metal punches all day.

If your doing low volume and don't mind making a hole first and want to save $ on tooling:

Higher volume, and more things cost available, look into one of these -

Only goes up to 1", but there have got to be 1.25 dies.
 
I bet the clearance is still too loose on the knockout punch.. I’d need like .002 or less
 
Ready made punches for days but this might give you a good opportunity to home brew build your own setup.
 
Punch it for sure. Maybe even roll the edge like a dimple die. Eight thou, easy one step deal.

Edit; you could probably completely roll the back half in a second op to be extra spiffy.

I'd call it mandatory, if housewives are gonna be groping in that hole.

A stiffening ring to roll it around is optional.

Plastidip might work too.
 
Dude. You could buy an off the shelf punch and rig it to a pneumatic cylinder and jig. Easy peasy! :smokin::smokin::smokin::smokin:

Why? You are no where near that tolerance with your current set up? Turn up a blank with a center and recessed cutting edge, hit it with a hammer over a block of wood. You are way over thinking/working this.
 
Tight clearance makes clean hole..

My rule of thumb is clearance should be more than 10% of material thickness. So, .002 would be on the tight side of my material was .020.

Currently cutting (sawing) thru.. edge isn’t bad.. gf runs a cut-off chainsaw file around it with her girly cordless drill to de-burr.

Your rule of thumb is wrong, your approach is wrong. Do you want to know how to do it, or just hear what you want to? The solution is dead simple for your needs/volumes. Like basic stamping set up 101. Many here could make a fixture in minutes for what you need. How much are you willing to spend for a solution, because I could be tempted to make one...
 
lol.. I’ve punched my share of plate and sheet.

Not trying to start a debate.

New cutter is -$30
 
For shits and giggles on that material I would try a wood spade bit ands see how it does. but for volume i would make or buy a simple punch setup and do it in the arbor or hydraulic press. Probably could do it with a hammer.
 
I like this. Laser cut plastic discs would be cheap and easy.

Small mouth jars are cheaper.. like >$1.50 and the come with a lid.. oh, and she’s picky about the jars.. they gotta be smooth.. so that’s good because the cheaper jars are smooth.

You can get good repeatability/precision from punches. You may need a custom punch and die to get the actual dimension you want but once you have that it should crank out perfection a few million times until it gets sloppy.
