My dual-case 4Runner has often had a little clunk when when letting off the accelerator, but it has become very consistent when the rear case is in 4.70 low. (Cases are the typical 2.8/4.70 setup). I thought it was coming from the back but, after testing in the driveway, it appears to be coming from the t-case, and I can feel it, barely, in the rear t-case shifter. The case shifts fine, and drives in any gear without whine. I'm hoping you guys can educate me on what to look for before I tear into the thing.
What I've looked at so far:
1) Rear backlash. I thought perhaps the rear gears (8" in a Diamond housing) might have worn, but my poor man's backlash measurement - just looking at the arcs on the pinion flanges - tells me the front and rear are still the same.
2) Rear traction bar. I have a triangular shaped traction bar on the rear axle, attached to the frame via shackle. I thought perhaps the heim joints on the traction bar might be worn, but it makes the same noise without it being connected.
So, all this brings be back to looking at the transfer case. My current plan it to remove the shifter and look down into it as best I can, and to drain some of the Redline fluid and see if there's anything on the magnetic drain plug. Other than full disassembly, what else should I do and be looking for?
