FJ40 Rebuild thread

Is your Slider going to allow enough spring compression once the drivetrain, front clip, and winch are on the rig? Slider blocks look awfully close to the rear of the slot. Cool Build, following along for updates. :smokin::grinpimp:

I have used them before and from what I measured the spring will go flat (longest point) before bottoming out in the slider. Thanks

RIght on... I figured it had been taken into account, just asking because I havent ever used a slider and was curious.

Figured I would update this thread. Been busy all summer and fall but plan to hit this pretty hard the next few months and hopefully driving this in the summer. Decided to pull the SBC and drop in an OM617 from an 85 Benz 300D. With help from Doomsday Diesel I plan to run a SM465 behind it. Add Novak to back of that and a Dana300. More to come when I can get some decent pictures. Waiting on parts now and should hit this hard between Christmas and new year.

Took apart the old SM420 and Orion case to find that they both decided to eat themselves. Not sure which one started the fight but they both lost. SM420 cracked the case and ate the gears, looks like the 10 spline output broke and took out the t case.

You mentioned Behemoth early in the thread. Have you looked at Total Metal Innovations (TMI) Magnitude 205? DIY empty case is ~$2K....more with the add ons....

I just ordered one and a rebuild kit/1410 32 spline driveshaft flanges for a 1973 Chevy NP205 I picked up for $150. I still have to order the 32 spline outputs which will end up running another $400+.

I'm planning an ORD (Off Road Design) Magnum underdrive in front of it to adapt to the NV5600 trans.

Obviously, this isn't the cheapest way to do a doubler in a 205....but it's another option to explore if you hadn't heard of TMI before.

Idk if you’re aware or not, but behemoth isn’t the same as it used to be. New owners seem to have their **** together.

Just go with an Atlas. They make a doubler if you want.
Northwest Fab makes a doubler you could look into along with the TMI 205 mentioned above.

Customer service with NWF seems to be lacking compared to ORD. Also, someone here recently was having problems with oiling in their NWF box....the ORDs are proven with a lot of Ultimate Adventure guys running them for years on the street and ORD's Magnum is less expensive than NWF's ***an. Both are ~12 week lead times.

Agree...Atlas makes more sense if you like low tcase gearing and don't need 205 beef. The 205s are limited to 3:1 from Lomax/JB Conversions.

Personally I'd be more worried about the strength of the rear axles than the t-case. With a stock 3 speed t-case I was to a point where I could snap a stock rear axle at will . Not very strong and there are no companies making aftermarket ones anymore. 80 series full float will survive much better. You will have strength issues with the stock semifloat ones...
You could also centre a cruiser rear with mini truck axles. Pretty strong and centred for a domestic t-case.

Agreed. Those axles are questionable for anything extreme with larger tires.

I think I am going to go with a D300 behind the SM465. I have run that setup before and liked it. I can upgrade the 300 as I need to with gears and outputs. I loved my 205 doubler but I am not sure I will end up with a decent driveshaft length with a doubler being so long. Although I do have a couple of 205s laying around and need to buy the 300.

It’s been a while and I suck at taking pictures and tracking progress. Had a bunch of life get in the way of this project but this is still moving somewhat. Changed direction and decided to go with an OM617, SM465 and Dana 300 combo. I will get more uploaded soon. Working on shock mounts and bump stocks now. Hoping to break it down for final welding in the next weeks, paint the frame and start final assembly. Goal is to drive it in 2026…
